Removal and installation of Zetec and Zetec-E engines

Attention. This section shows the removal and installation of the engine together with the gearbox.

Withdrawal


Park the vehicle on a level surface and loosen the front wheel nuts. Depressurize the fuel system. Remove the ground wire from the battery. Remove the fender guards then remove the hood. Drain the coolant from the cooling system and engine oil.

On MTX-75 gearboxes, install an appropriate container under the gearbox, then unscrew the drain plug and drain the oil. Replace the plug and tighten to the required torque. Remove the air filter housing and elements of the air supply system to the engine.

Equalize the pressure in the fuel tank by unscrewing the filler cap. Disconnect the supply and return fuel hoses and plug them with plugs.

Disconnect the accelerator cable from the throttle. Disconnect the power steering pressure sensor connector. Disconnect the ground strap from the engine.

Label and disconnect the following vacuum hoses:
  • from the rear of the intake manifold.
  • brake booster hose from the intake manifold.
  • air filter vacuum hose.

Unscrew the bolt securing the ground bus to the gearbox. Remove the speedometer cable (see fig. 4D.19).



Remove the additional ground bus located at the top of the engine-gearbox connection. Remove the clutch cable. Tag and disconnect the electrical connectors from the following items (see fig. 4D.20-4D.22):


  • from the ignition coil
  • interference suppression connector
  • multi-pin connectors
  • connector behind the ignition coil
  • multi-pin connectors for speed and crankshaft position and vehicle speed sensors
  • oxygen sensor connector







Unscrew the bolt securing the heat-resistant shield of the exhaust manifold and remove it. Remove the auxiliary drive belt.


Label and disconnect the following system hoses:
  • thermostat housing hoses
  • hoses from a branch metal pipe
  • upper radiator hoses

Unscrew the nut securing the power steering pump hose clamp to the timing belt cover.

Raise the front of the vehicle and secure it on stands or raise the vehicle on a lift. Remove the front wheels. Disconnect the electrical wires from the starter and alternator.

Disconnect the oil pressure sensor connector.

On automatic transmission models, disconnect the starter interlock connector and disconnect the gear selection cable. On models with a manual transmission, disconnect the gearshift linkage after making alignment marks on the linkage and shift shaft (see fig. 4D.23, 4D.24).





On models with automatic transmission, clean the area around the pipes connecting to the transmission and disconnect the pipes. Plug the ends of the pipes with plugs.


Unscrew nuts and disconnect a reception exhaust pipe from a final collector. If the car is equipped with air conditioning, then remove its components that will prevent the removal of the engine.

Attention. Do not disconnect the hoses in the air conditioning system.


Disconnect the anti-roll bar from the left and right front suspension. Unscrew the lock nut and remove the TORX bolt securing the lower control arm to the hub.

Insert an appropriate lever between the gearbox housing and the driveshaft pivot, and while pressing the lever, remove the driveshaft from the gearbox. At the same time, pull the wheel to the side to completely remove the drive shaft from the gearbox. Tie up the inside of the drive shaft to the steering gear. Replace the drive shaft removed from the transmission with an appropriate plug to hold the differential side gear in place.

Remove the left drive shaft from the gearbox in the same way. Remove the oil filter.

Unscrew the two upper bolts and one lower bolt and remove the right engine mounting retainer. Hook the engine with the hoist straps and raise the engine just enough so that the weight of the engine can be supported by the hoist. Unscrew the two bolts securing the left rear suspension of the gearbox. Remove the two nuts securing the right suspension to the body. Unscrew the two bolts securing the left front suspension to the body.

Check that the engine and transmission are completely disconnected from the vehicle.

Lower the engine with the gearbox and remove them from under the car. Separate the gearbox from the engine.

Check the suspension of the power unit and, if necessary, replace worn parts.

Installation


Installation is made in sequence, return to removal. However, you should pay attention to the following points:
  • install new retaining rings from the grooves of the drive shafts to secure them in the gearbox
  • replace the gasket when installing the exhaust pipe to the exhaust manifold
  • check that the ground straps are clean and secure
  • tighten bolts and nuts to the required torque
  • install a new oil filter, fill engine oil into the engine and gearbox
  • add fluid to the cooling system
